I would not recommend welding the assembly. What many don't understand is when it becomes loose, and then you weld it, the area is under enough pressure where it will eventually move back to the wrong position in time and you will not get the full throw from the assembly. I would recommend replacing the pedal and arm, and NOT welding even the new ones. You can make the metal even softer welding on a new assembly leading to failure sooner. Shoot, it lasted over 100k miles to begin with, just replace it with a new one and get another 100k out of it and know it's right.

I won't be able to get under the car until tonight after work so more speculation here.

Are there any differences between the AWD and FWD clutch assemblies? I wonder if there is a diffeence in the assembled stack height that is causing it to not disengage. I'm wondering if I got the wronf clutch by mistake?

They are all the same. Turbo FWD, and AWD all years. The only difference is the 90 FWD turbo had a smaller assembly. Flywheels are different, but clutch assembly is the same.

Tuesday can't come soon enough. That's the next work day. I would assume there is nothing wrong with my linkage however since I seem to be getting plenty of stroke from the slave cylinder.

Was the flywheel new or used? Its possible the step height on the flywheel is wrong.

I agree. The stroke you are getting out of the slave would mean that everything from the slave back is correct. I still believe something is wrong with your clutch. The FW is also another big possibility as mentioned by overkill too.
